The lifespan of a transformer is almost equal to the lifespan of its insulation materials. This is because the core function of a transformer is to safely transfer electrical energy between circuits of different voltage levels, and insulation materials are critical to preventing electrical breakdown and ensuring reliable operation. Once the insulation fails, the transformer essentially becomes unusable.

transformer insulation materials
This can be understood from several aspects:

1. Withstanding Electrical Breakdown is Fundamental

Inside a transformer, extremely high electric field strengths exist. For example, in a 110 kV transformer, the voltage difference between windings can reach tens of thousands of volts.
Without insulation: High voltage will directly break down the air or oil, causing intense arcing and short circuits. The current will surge uncontrollably, generating temperatures of several thousand degrees Celsius, potentially destroying the transformer within milliseconds.
Role of insulation: Insulating paper, oil, laminated boards, and other materials completely isolate high-voltage conductors, ensuring that current flows only along the designed winding paths. The dielectric strength of insulation materials directly determines the maximum voltage the transformer can withstand without breakdown.

2. Enduring Thermal Aging is Key

Transformers inevitably generate heat during operation (from copper and core losses). Typically, Class A insulation (e.g., oil-impregnated paper) is rated for a maximum operating temperature of 105 °C.
Aging rule: The well-known “8-degree rule” states that for every 8 °C above the rated temperature, the mechanical and electrical life of the insulation is reduced by half. High temperatures accelerate the degradation of cellulose fibers in insulation paper, making them brittle and mechanically weak.
Reliability source: For a transformer designed for a 30-year lifespan, the end of life is usually determined not by metal parts, but by the insulation paper’s degree of polymerization falling to a level that can no longer withstand short-circuit forces or normal vibrations. Controlling temperature is thus essential to control insulation life, and therefore transformer reliability.

3. Withstanding Mechanical Stress Ensures Safety

During operation, windings experience huge electromagnetic forces. Under extreme conditions such as external short circuits, these forces can reach dozens or even hundreds of times the normal value.
Without insulation support: Loose windings may be squeezed, rubbed, or deformed like a spring, ultimately causing short circuits.
Role of insulation: Insulating paper, pads, and press boards not only provide electrical isolation but also mechanical support and fixation. They hold the windings tightly as a solid unit, allowing them to withstand short-circuit forces without relative displacement or deformation.

4. Isolating External Contaminants Provides a Defense

Transformer oil serves as both an insulating and cooling medium. However, even small amounts of moisture, dust, or impurities entering the insulation system can form conductive paths.
Insulation protection: Solid insulation (paper, boards) and liquid insulation (oil) together form a defense line. Solid insulation can absorb some moisture and aging by-products, while regular maintenance of insulation oil (filtering, replacement) provides a buffer. Improper material selection or contamination can cause localized discharges (partial discharges), which gradually erode the insulation and eventually lead to breakdown.

Summary

A simple way to understand this is:
Transformer Reliability = Electrical Strength × Thermal Life × Mechanical Stability
Poor electrical strength → fails immediately when energized
Short thermal life → ages in a few years
Weak mechanical stability → deforms during short circuits
Therefore, in transformer manufacturing, the selection and processing of insulation materials are core to competitive advantage. Maintaining a transformer essentially means maintaining the health of its insulation system.
